Every contractor has a mental list of jobs that look simple but always run long. Wrapping a structural beam in a finished ceiling is high on that list for most people. The math seems easy: build a box around the beam, tape the seams, mud the corners, sand it smooth, prime it, and paint it. In practice, every one of those steps takes longer than the estimate, and the finished product rarely looks as crisp as the contractor promised the client during the walkthrough.

It can be a U-shape that slides over an exposed beam, a three-sided box that closes against a flat ceiling, or a four-sided box that floats below the deck above as a purely decorative element.
PU polymer casings are different from traditional plaster or drywall casings in three important ways. First, they arrive on site already finished. The texture, color, and sealant are all applied at the factory, so the only on-site finishing is touch-up at the seams. Second, they are dimensionally stable. A traditional drywall box over a beam takes most of a week to install, finish, and paint. A PU casing takes a few hours. The difference comes from the elimination of multiple trade sequences.
Drywall Boxing Process
The standard approach is to frame wood strips along the bottom and sides of the existing beam, screw drywall to the strips, tape the corners with paper tape and joint compound, apply two or three additional coats of compound with progressively wider knives, sand everything smooth, prime, and paint. Each coat of compound needs to dry overnight, so the job stretches across five to seven working days even for a short beam. The seams are also the weak point. Seasonal movement of the framing creates hairline cracks along the corners that have to be repaired and repainted every year or two.
PU Casing Process
The PU approach skips the framing, taping, mudding, sanding, priming, and most of the painting. The installer measures, cuts the casing to length with a fine-tooth saw, slides it into place, and secures it through the side flanges into the framing above. Touch-up at the joints and a bead of paintable caulk at the ceiling line are typically the only on-site finishing steps.
The labor savings are significant. A renovation that budgets five days for drywall boxing can usually be completed in one day with PU casings. The material cost is higher per linear foot, but the overall project cost is often lower because labor dominates ceiling work of this kind.
When Drywall Still Makes Sense
There are still situations where drywall boxing is the right answer. Highly irregular ceiling conditions, oddly angled beams, and very tight budgets sometimes favor the traditional approach. Custom or one-off designs that cannot be matched by stock PU profiles also call for drywall. For most standard residential renovations, however, the PU approach saves time, looks better, and holds up longer.
Finishing Details That Make the Casing Disappear

Corner Blocks and End Caps
Every beam has a beginning and an end, and those terminations are where amateur installations usually fall apart. Factory corner blocks and end caps are designed to match the profile and finish of the casing, and they should be specified at the time of order rather than improvised on site. A field-built end cap rarely matches the texture and color of the rest of the casing, and the mismatch becomes the focal point of the ceiling.
Strap Wraps and Decorative Hardware
Wrought-iron or hammered-metal strap wraps at the ends of the casing, at splice points, or at beam-to-column connections help the eye read the beam as structural. They are particularly effective on casual finishes like barnwood or hand-hewn oak where a structural appearance feels natural. Smooth, modern casings look better with minimal hardware.
Lighting Integration
Most beam casings are designed with a flat or recessed bottom surface that can host a continuous strip of LED lighting. The lighting adds depth to the ceiling and washes the wall or countertop below with indirect illumination. For a more focused effect, surface-mount small puck lights at intervals along the casing.

Common Mistakes and How to Avoid Them
PU casings are forgiving products, but a few common errors still cause problems on renovation projects.
Undersized Casings
The single most frequent mistake is ordering a casing that is just barely large enough to cover the existing beam. That might work on paper, but it leaves no room for shimming or adjustment on site. Always order at least the next size up if there is any doubt.
Inadequate Blocking
Casings that are mounted only to the side of an existing beam can shift over time as the beam moves with humidity and seasonal change. Install solid blocking between the joists above the casing so it is anchored to stable framing rather than to the beam itself.
Mismatched Finishes
Ordering casings, corner blocks, and end caps from the same product line is essential. Even similar products from different manufacturers can have subtle differences in texture and color that show up the moment they are installed side by side. Specifying all components from a single supplier avoids the issue.
Skipping the Caulk
The seam between the casing and the ceiling is always visible without a bead of paintable urethane caulk. The caulk fills the small irregularities that exist along any ceiling line and creates a clean shadow line that defines the bottom of the casing. Skipping this step is the difference between a finished ceiling and a ceiling that looks like it was never quite finished.
A Practical Renovation Timeline
A typical residential beam casing renovation follows a predictable schedule when PU polymer products are used.
Day one is delivery and site prep. The casings arrive on a flatbed or in long boxes and need to be acclimated to the room for 24 hours before installation. Crews use that time to install blocking, mark ceiling lines, and stage materials.
Day two is installation. Two installers can typically wrap or mount 60 to 80 linear feet of casing in a working day. The crew measures, cuts, fits, secures, and caulks each section before moving on to the next.
Day three is touch-up and paint. Any visible seams get a light filler pass, the caulk is tooled smooth, and the casing is spot-painted to match the surrounding ceiling if needed. Most installations are ready for occupancy the same day.
