Outside corners are where most faux beam projects reveal themselves as decorative rather than structural. A long, straight run of beam can look perfectly convincing if the ends, splices, and corners are well executed. The same beam, with a sloppy outside corner, looks like a costume the building is wearing. Every imperfection is visible.
The geometry compounds the difficulty. An outside corner has to carry the visual weight of both runs simultaneously. If one run is a quarter inch higher than the other, the corner steps. If one run is a half degree off in elevation, the miter opens on one side and pinches on the other. If the texture orientation does not match, the corner reads as two separate pieces rather than a single turning beam.

Ordering Factory Corners: What to Specify
A factory outside corner is not a stock item. It has to be specified at the time the rest of the casing is ordered, and the order has to include enough information for the manufacturer to cut the miter correctly.
Dimensions and Angle
Standard corners are 90 degrees, but older homes and custom designs often have unusual angles. Provide the manufacturer with the actual angle of the corner, measured at the inside of the intersection rather than guessed from the room dimensions. A 92-degree corner is significantly different from a 90-degree corner, and an inaccurate angle will produce a miter that does not close properly on one side.
The dimensions of the beam are the next critical piece of information. Outside corners can be ordered for any standard casing profile, but the profile has to match exactly. A factory miter designed for a 6-by-8 beam will not fit a 6-by-10 beam even if the width is the same.
Texture and Finish Matching
The texture and finish of the factory corner have to match the casing it attaches to. Most manufacturers keep a digital record of the texture and color for every production run, so ordering from the same production batch is the safest way to guarantee a match. If the corner is being added to an existing installation from a previous order, provide photographs and, ideally, a small sample piece for the factory to match against.
Direction of the Grain
Beam textures have a direction. Wood grain runs along the length of the beam, and the molded texture of a PU casing follows the same convention. At an outside corner, the grain of the two intersecting runs has to meet in a way that looks intentional. Most factories cut outside corners with a 45-degree miter on each leg, so the grain of one leg meets the grain of the other at the apex of the corner. Specify the direction of each leg so the grain points away from the corner in both directions.
Installation Sequence for Outside Corners
A factory corner is usually one of the first pieces installed, not one of the last. Installing it first gives the rest of the run a reference point and ensures that the long pieces meet the corner cleanly.
Setting the Reference
Begin by dry-fitting the corner in place without fasteners. Check the fit on both legs, looking for gaps at the ceiling line, at the miter joint, and along the bottom edge. The corner should sit flat against the ceiling on both sides and the miter should close evenly from top to bottom.
Once the dry fit looks right, mark the position of the corner on the ceiling with a pencil line. That line becomes the reference for the rest of the installation.
Working Outward From the Corner
Install the next piece of casing on each side of the corner, working away from the corner toward the next termination. Working outward rather than inward ensures that any slight variation in the casing length gets absorbed at the far end of the run, where it can be hidden behind an end cap or spliced joint.
When the second piece on each side is in place, return to the factory corner and secure it permanently. Drive screws through the side flanges into the blocking above, taking care not to overdrive and dimple the foam. The screws should be stainless steel for exterior applications or coated steel for interior use.
Sealing the Miter
Even the best factory miter will have a hairline gap at the apex of the corner. That gap is normal and is closed with a small amount of paintable urethane caulk or a manufacturer-supplied touch-up compound. Tool the caulk smooth with a damp cloth or a flexible plastic spreader, then let it cure fully before any final paint or stain is applied.
For exterior applications, the caulk should be a paintable, UV-stable formulation rated for outdoor exposure. Standard interior caulk will soften and discolor within a few seasons of weather exposure.

Matching End Caps and Termination Details
The outside corner is only as good as the terminations on either end of the run. A perfect corner with ragged ends looks unfinished. End caps are the small pieces that close off the open ends of a beam run, and they are just as important as the corner itself.
End Cap Styles
End caps come in several styles. The simplest is a flat cap that sits flush with the end of the beam, giving the appearance of a beam that has been cleanly crosscut. A stepped or corbel-style end cap suggests a beam that has been notched into a wall or column. A decorative end cap with a molded detail or rosette adds a more formal, traditional look.
The choice depends on the architectural style of the building and the function of the beam. A craftsman bungalow looks right with simple, square-cut end caps. A Victorian or colonial style calls for a more decorative termination. A modern farmhouse can go either way but often looks best with a flat cap and a minimal reveal.
Aligning End Caps With Surrounding Trim
The end cap should align with the surrounding trim in elevation and projection. If the casing runs into a column, the end cap should sit proud of the column face by the same amount as the casing sits proud of the ceiling. If the casing runs into a wall, the end cap should align with the inside corner of the wall trim.
These alignments are easy to overlook because they do not affect the structural integrity of the installation, but they have an outsized effect on how finished the result looks. Take the time to check every termination against the surrounding trim before fastening it permanently.
Weatherproofing Exterior Outside Corners
Exterior applications add a layer of complexity that interior projects do not have. Outside corners on a porch, veranda, or eave are exposed to rain, sun, and wind from multiple directions. A corner that looks perfect on installation day can show wear within a season if it is not properly detailed.
Caulk Selection and Application
The right caulk for an exterior PU beam corner is a paintable, urethane or hybrid polymer formulation rated for outdoor exposure. Silicone caulk does not accept paint and will repel any subsequent topcoat. Acrylic caulk is paintable but tends to lose flexibility faster than urethane. Pure urethane caulk has the best combination of flexibility, adhesion, and paint compatibility.
Apply the caulk in a continuous bead along both legs of the corner, as well as along the ceiling line and any end cap joints. Tool the caulk smooth within five to ten minutes of application. Once it skins over, tooling becomes difficult and the surface will look rough.
Recoat Schedule
Most factory finishes on PU beam casings carry warranties of 10 years or longer against significant color shift or surface degradation. The caulk and sealants at the joints typically need to be inspected every two to three years and refreshed every five to seven years. The recoat is a simple matter of cutting out the old caulk, cleaning the joint, and applying a fresh bead.
Drainage Considerations
Outside corners are natural collection points for wind-driven rain. The bottom edge of the corner should never sit in a location where water can pool. If the beam terminates near a horizontal surface, slope the surrounding material away from the beam end or install a small drip edge to direct water away from the casing.
For corners that turn down from an eave or soffit, check that the orientation of the corner sheds water away from the miter rather than into it. A perfectly executed miter can still fail prematurely if water sits against the joint every time it rains.
