Dimensional changes within our adjustable mold range add no tooling cost above a minimum order quantity. The beam is poured in a modified version of an existing mold, which takes less time than a new mold and keeps pricing reasonable.

Beyond the adjustable range, a new mold is required. For a unique profile shape — something other than our standard square, rectangular, or I-beam cross-sections — we model the new shape in CAD, print a master pattern, build the mold from that, and produce. New mold lead time is typically 3 to 4 weeks. New mold cost runs $400 to $1,200 depending on profile complexity.

Profile customization

Profile customization goes beyond changing the height and width — it changes the shape of the cross-section itself. Some requests we've fulfilled:

A chamfered beam with a 45-degree angle cut on all four visible edges, giving it a more refined, contemporary look than a standard square beam. The chamfer adds roughly 15 minutes of CNC machining to each beam but keeps the mold cost at standard rates.

A V-groove beam where the bottom face has two parallel grooves routed into it, simulating tongue-and-groove planking in a single beam. This is popular in Scandinavian-influenced interiors where a solid timber ceiling would normally be planks.

A compound profile that wraps around a structural column — a three-sided beam that encloses the column on three faces while leaving the fourth face flush with the wall. Stock products can't do this because every stock profile is a four-sided hollow shell. Custom profile, custom mold.

A tapered beam — wider at the top than at the bottom — for projects where the beam needs to visually support the ceiling while appearing lighter at the face. Tapered beams are structurally harder to produce as hollow shells, but we've developed internal bracing methods that make them viable.

The custom profile process

  1. Submit a sketch, photograph, or CAD file of the desired profile. A photograph of a hand-drawn sketch is often more useful than people expect — our mold team can interpret a rough drawing and propose refinements.
  1. Our engineering team reviews the design for manufacturability. Some profiles that look simple are surprisingly difficult to mold; some that look complex are straightforward. We explain any concerns and propose solutions.
  1. A prototype sample in foam, unpainted, ships within 10 working days. This is a functional mockup showing the actual dimensions and shape — not a rendering.
  1. Upon approval, the mold is built and production begins. For large orders, we may produce a small pilot run of 3 to 5 beams for a full approval before committing to the full quantity.

Finish customization

Finish personalization includes color matching, texture variation, and surface treatment. We've covered color and distress finishing in other articles, but some aspects deserve emphasis for personalized projects.

The most underutilized finish option is texture. Beyond smooth and rough-sawn, we can produce hand-carved textures, wire-brushed grain, and even simulated termite damage for period-correct restoration work. The channel is concealed behind a frosted acrylic diffuser that ships loose for field installation. The beam arrives from the factory with the channel in place but the light and diffuser installed on-site.

Structural load-bearing inserts — For projects where the beam will support a balcony railing, a suspended fireplace mantel, or a heavy light fixture, we cast a steel tube insert into the beam body. The insert provides the structural capacity while the exterior looks exactly like a decorative beam.

Acoustic treatment — For theater rooms, recording studios, and home offices, we can embed acoustic baffling material inside the beam cavity. The beam looks like a standard decorative beam but reduces room reverberation by 15 to 20%.

Once the quote is accepted, we move to the sample stage. For complex custom projects, we typically produce one to three prototype beams for physical approval before committing to full production. Phase the customization — Not every element of a project needs to be custom. Using stock profiles for the majority of beams and custom profiles for the focal pieces reduces tooling costs while still achieving the design intent.
